BMW Group Plant Woodruff will begin series production of high-voltage batteries for the fully electric BMW iX5 in December 2026, running the line with more than 300 employees and 250 robots at the South Carolina site. The company opened the facility for a first look at its assembly operations alongside the vehicle’s world premiere. Finished packs travel roughly 15 miles from Woodruff to Plant Spartanburg, where BMW’s fully electric X models are assembled.

Inline Monitoring and AI on the Assembly Line

The Woodruff plant builds BMW’s in-house developed sixth-generation high-voltage battery, which integrates cylindrical round cells directly into the pack on a cell-to-pack principle. Every production step is monitored inline and documented in real time, and BMW says its own AI assistants and agents analyze that data stream to support zero-defect output. The company also credits the broader use of artificial intelligence with improving Overall Equipment Effectiveness across the line.

“Plant Woodruff plays a key role in the ramp-up of electromobility in the US,” said Raymond Wittman, member of the Board of Management of BMW AG responsible for Production. “With our Gen6 high-voltage battery, we’re not only taking a major technological leap – we are also setting new standards in production. In Woodruff, we are combining cutting-edge processes, artificial intelligence and the expertise of our employees to create a production facility designed for the highest quality.”

How Does BMW Assemble a Gen6 Battery?

BMW sources cells from outside manufacturers and runs additional measurements, including voltage checks, on receipt. Cells are then joined to coolers in a step the company calls cell clustering, which handles insulation and cooling. The cell clusters and cell contact system are laser-cleaned and welded, with inline inspection tracking each weld seam in real time.

A foaming process follows, binding the elements into a single mechanical unit; BMW says the hardened foam supports the safety, stability and durability of the pack. The housing is closed, sealed and riveted. The Energy Master central control unit is installed last, secured with a permanently elastic sealing adhesive, and every battery passes a 100% end-of-line inspection before shipment.

Training in a Virtual Factory

All production staff complete a VR training program developed on site. The virtual factory replicates the plant’s production lines in detail and requires only VR goggles and a PC, letting employees rehearse manufacturing operations before working on the actual equipment. Digital twins of the production system supported planning and training well before commissioning.

Three Years From Groundbreaking to Series Launch

BMW broke ground in June 2023, and construction of the Woodruff plant began that September. Equipment installation started in September 2024 while building work continued. Production preparation began in summer 2025, and test and pre-series batteries have been coming off the line since then, ahead of the December 2026 series launch.

“Plant Woodruff demonstrates how quickly we can scale a new battery concept to industrial production,” said Rich Everly, Vice President of Production at BMW Group Plant Woodruff. “The key factor is the synergy between a skilled and dedicated team and the continuous exchange of experience within the production network.”

A Lower-Carbon Gen6 Cell

The Gen6 cells used in the iX5 pack contain a high proportion of secondary material in their cobalt, lithium and nickel content, and BMW says renewable energy powers both anode and cathode material production and cell manufacturing. The company puts the resulting reduction at roughly 28 percent in CO₂e per watt-hour against the Gen5 cell in the BMW iX. Plant Woodruff uses no fossil fuels in normal operations, and its industrial trucks run on hydrogen.

Five Plants Under “Local for Local”

Gen6 battery assembly is being built out at five sites positioned close to BMW vehicle plants.

BMW says the approach strengthens regional infrastructure and existing facilities and helps secure jobs, with the network drawing on collaboration between the German pilot plants and series production sites worldwide.

“With Plant Woodruff, we are further expanding our footprint in South Carolina and strengthening the close integration of battery and vehicle production,” said Robert Engelhorn, President and CEO of BMW Manufacturing Co., LLC. “This creates the ideal foundation for the next generation of fully electric BMW X models assembled at Plant Spartanburg.”

What the iX5 Pack Delivers

The first battery-electric BMW iX5 runs sixth-generation BMW eDrive technology with round cells and 800-volt architecture. With available energy of 144 kWh in the US and 141 kWh in the EU (net), the company says the iX5 60 xDrive carries the largest high-voltage battery fitted to a fully electric BMW to date. Motors sit on both the front and rear axles, paired with electric BMW xDrive all-wheel drive.
